When using a flash, I recommend turning the contrast setting on your camera down. Digital sensors are sensitive to contrasty light, which is what flash units give you. It should help cut down on some of those hot spots. You can always up the contrast later in Photoshop if you like. Cosplayers make conventions a lot of fun.
